Aluminium is the most abundant metal in the earth's crust. Its natural
compounds have been known for centuries, and, in fact, the use of some of them
for dyeing purposes was described by Pliny nearly 2000 years ago. Yet, it was not until 1825 that the metal was isolated for the first time. More than 60 years elapsed after this first discovery before the metal was made in sufficient quantities and at sufficiently low price to enable it to take its place among the ordinary metals of commerce.
The modern development of aluminium industry owes its origin to the simultaneous discovery in 1896 by Hall in America and Heroult in France of a molten solution capable of yielding aluminium under electrolyses. Nowadays aluminium is strictly a modern day metal. The enormous importance of aluminium in our modern world is due to the group of highly desirable properties it possesses.
When properly treated, aluminium has a high tensile strength, although it is just
slightly more than a third as dense as steel. This makes it a valuable construction material for use in modern streamlined trains and airplanes. The use of aluminium instead of lead brings considerable savings in the ship weight. The fact that both lightness and good heat conducting properties are combined in aluminium made it valuable for use in automobile and airplane engine parts, such as pistons and cylinder heads. These same two properties, plus its pleasing appearance, give it an important place in the field of cooking utensils. Because it is a comparatively efficient conductor of electricity, steel reinforced aluminium electrical transmission lines are in use in many countries today. Aluminium is also constantly finding new uses in the architectural field because of its lightness, strength and permanence.
Production of Aluminium. Aluminium is an important constituent of practically all common rocks, clay and various soils, in which it occurs as a mineral known as bauxite, which exists in many varieties. It is essentially a mixture of oxides, principally those of aluminium, silicon and iron, the proportions of which vary according to the locality.
The production of metallic aluminium from the raw material, as carried out
today, is divided into two distinct stages. The first is the preparation of pure
alumina from a mineral ore, which is done by a wet chemical process, and
subsequently the electrolytic reduction of the oxide. The important processes for
the production of highly-purity alumina are Bayer, the modified Bayer, Hall and
Pederson processes.
Bayer Process. Bauxites are classified in mineralogy as monohydrates or
trihydrates or combination of alumina. Formerly the Bayer process was best
adopted to rich bauxite ores, containing 55 - 60 per cent alumina, and low in silica, 3 % of the latter being the upper limit.
The first step is raw material preparation. It includes transportation, material handling, proportioning, crushing and wet grinding. Then the raw pulp is digested.
In this operation alumina is extracted from bauxite by a concentrated solution of sodium hydroxide at elevated temperatures in the digesters. Silica combined with clay and other silicates dissolves early in the extraction process. Silica present in the bauxite as quartz is generally not attacked during extraction. Silica dissolved during the extraction process must be eliminated from
the solution. Desilication is finished after the dilution of the digester pulp. It is only because silica is precipitated in an insoluble form that the Bayer process can produce the low-silica, high-purity alumina needed for today's aluminium. Then the pulp is clarified. During the process of clarification the bauxite residue, commonly called the red mud, is separated from the sodium aluminate solution. The operations used are a sedimentation and control filtration. The red mud is washed continuously in counter current decantation equipment before finally being discarded. The solution is filtrated in the Kelly filter. Liquor from the clarification step is cooled before being fed to the decomposers by heat interchange with cold or spent liquor from decomposition.
Decomposition is made more effective by stirring. The seed causes the sodium aluminate to hydrolyze to caustic and alumina trihydrate. The seed is introduced into the new liquor feed as a filtered but not washed cake. After
precipitation the hydrate is classified to yield a coarse product fraction, and the
fine material is returned as a seed for succeeding decomposition.
The product fraction of alumina trihydrate is washed, calcined for conversion to essentially anhydrous alumina and then goes to melting plants for electrolytic reduction to aluminum. The spent liquor from the process must be passed through an evaporation operation to remove the dilution added as wash before being recycled. Sodium carbonate after settling and filtration operations of evaporated liquor goes to a causticization operation. Lime milk is added.
After separation of white mud weak alkaline solution goes to evaporation
operation. Then the evaporated solution is filtrated. Concentrated aluminate
alkaline solution with additional
caustic goes to the wet milling. Electrolysis of aluminium. Fundamentally,
aluminium is produced by electrolysis of alumina in a bath of aluminium
fluoride and the fluoride of one or more metals more electropositive
than aluminium, such as sodium, potassium or calcium. The NaFAlF3 compound
is called cryolite. If a direct current is passed through the solution
of alumina in cryolite, or cryolite plus other fluorides, the alumina
decomposes and aluminium deposits at the cathode in a molten condition.
At the operating temperatures the fused cryolite is very reactive and
destructive of container. Hall used iron crucibles or boxes lined with
carbon. To date no better materials of the construction have been foundΒ
